Planning and engineering a dairy process requires a wide scope of consideration. Every detail matters. Even the type and condition of the incoming milk you receive matters.

For example, Jersey cows usually produce milk with more butterfat than Holsteins. That difference can affect cream yield, separation strategy, standardization, and the economics of the finished product mix. The condition of the milk at intake also matters. Temperature, freshness, handling, solids content, and overall quality all influence how much usable cream is available and how well the product performs through processing.

One of the most important planning questions in a dairy facility is not simply how much cream can be produced, but what the facility intends to do with each resulting product stream and the byproduct it will generate.

In Fluid-Milk Dairies

In fluid-milk dairies, cream is typically part of standardization. This process is where cream is separated from the milk and then blended back into the milk (standardized) at whatever butterfat percentage is needed for whole, reduced fat, or other retail products. In that setting, the amount of cream available to make butter is directly tied to the fluid milk bottling needs and what can be spared after standardization.

In A Butter-Focused Creamery

A butter-focused creamery operates differently. Some plants purchase separated cream from outside suppliers, while others separate raw whole milk on-site for the cream. In the first case, buttermilk is the primary byproduct. In the second case, large-scale milk separation creates a significant amount of skim milk.

When skim milk is produced at large scale, it is often concentrated and spray-dried to create nonfat dry milk (NFDM) or other powder ingredients. This allows the creamery to recover value from a major byproduct as opposed to treating it as waste or excess material.

The economics of a creamery will depend on how effectively it can manage those primary and secondary product streams. Butter is the headline, but buttermilk, skim milk, dried powders, and other value-added solutions will greatly affect the overall margin and financial return of a butter-production facility.

Many dairies can reuse their existing pasteurizers, separators, tanks, utilities, packaging equipment, or other systems. Reusing equipment can make the expansion into butter less painful for your costs and your timeline, but only if it makes sense.

If you do end up needing some new equipment, we’ll help select cream separators, pasteurizers, churns, working equipment, packaging systems, and automation that fit your production goals.

We also think about maintenance and what that would look like for you. Spare parts, durability, and how easy the equipment will be to operate all factor in. Hygienic pumps, separators, and transfer systems should support food safety while meeting GMP and FDA expectations.

The Process

Butter Making Process Design

Butter yield depends, first and foremost, on the fresh milk you’re getting from the cows. Cream quality and butterfat content make all the difference. If a general understanding will help you, consider that 500 gallons of milk weighs about 4,300lbs. If milkfat is 4.5%, that’s about 194lbs of milkfat. 80% butterfat finished butter will make 243lbs of finished butter, while 90% butterfat will return about 216lbs. Real results, of course, change based on fat content and how your process is managed.

Little bits of improvement throughout the process can have a noticeable impact on production. Better control of cream quality, butterfat, moisture, and low-temperature monitoring can lead to manufacturing longer-lasting, better-tasting products that your buyers love.

Self-contained CIP skidded systems should be part of the installation if they’re not already part of your setup. A clean-in-place system designed by professionals creates a repeatable cleaning process that reduces downtime and helps maintain consistent levels of cleanliness from batch to batch. This impacts flavor, development, and potentially even sales, since it leads to a more consistent product.

Don’t get us wrong. We can build a plan from scratch if that’s where you’re at, and we can easily work butter into it – or we can even help design a creamery that specializes exclusively in butter.

Larger facilities often choose to go with Continuous Butter Making Machines (CBMM) because they hand out benefits such as steady production, higher throughput, and consistent quality. Smaller operations, on the other hand, may prefer batch systems because they offer more flexibility and lower startup costs without sacrificing enough efficiency to matter.
